Project Overview
A Tier-1 automotive manufacturing plant in Wolfsburg, Germany—part of a global OEM group—undertook a comprehensive digital transformation initiative to achieve Industry 4.0 compliance. As a critical component of its smart factory roadmap, the facility required a future-ready lighting infrastructure that could dynamically respond to production schedules, occupancy patterns, and ambient daylight while integrating seamlessly with its existing MES and building management system (BMS). The project covered over 85,000 m² of assembly halls, paint shops, logistics zones, and control rooms—spanning three shifts and demanding >99.5% uptime. Our LED lighting solution was selected following a rigorous technical evaluation focused on energy intelligence, IoT readiness, and industrial-grade reliability.
Challenge Analysis
The client faced four interrelated challenges: First, legacy high-bay fluorescent and HID fixtures consumed excessive energy—especially during low-occupancy night shifts—and offered no dimming or zoning control. Second, inconsistent light levels across workstations compromised visual ergonomics and quality inspection accuracy. Third, manual lighting management created operational inefficiencies and hindered real-time energy reporting. Fourth, the absence of sensor-based automation prevented alignment with the plant’s broader IoT ecosystem—including predictive maintenance platforms and digital twin modeling. Crucially, any new lighting system had to meet stringent German occupational safety standards (DGUV V3, DIN EN 12464-1), IP65 rating for dust/moisture resistance in paint areas, and EM compatibility with robotic welding cells.
Solution
We delivered a fully integrated smart lighting solution centered on our industrial-grade IoT-enabled LED luminaires—featuring embedded dual-sensor modules (passive infrared + photosensor), DALI-2/KNX gateway compatibility, and edge-computing firmware. The system comprised 3,240 adaptive high-bay fixtures (150–200 lm/W), 480 task-optimized linear units for precision assembly stations, and 120 emergency lighting nodes—all managed via a cloud-connected lighting orchestration platform. Key capabilities included: dynamic daylight harvesting (up to 65% energy reduction in perimeter zones), presence-triggered zonal dimming (0–100% in 1% steps), shift-aware scheduling synced with MES production calendars, and real-time fault detection with automated ticketing to maintenance teams. All luminaires were certified to IEC 62471 (photobiological safety) and CE-EMC Class A for industrial environments. Integration with the client’s Siemens Desigo CC BMS enabled unified dashboards for energy KPIs, CO₂-equivalent savings tracking, and lighting health analytics.
Implementation Process
Deployment followed a phased, zero-downtime approach over 14 weeks. Phase 1 involved pilot validation in two non-critical logistics bays to verify sensor calibration, wireless mesh stability (using 868 MHz sub-GHz LoRaWAN), and BMS integration logic. Phase 2 scaled installation during scheduled weekend maintenance windows, with dedicated commissioning engineers validating photometric performance per DIN 5035-7 and verifying DALI loop integrity across 22 independent lighting zones. Firmware updates and rule-engine configuration were performed remotely post-installation. Staff training covered platform navigation, anomaly response protocols, and basic sensor recalibration—ensuring full operational ownership by the client’s facility team.
Project Results
Within six months of full operation, the smart factory achieved measurable outcomes: 42% reduction in lighting-related electricity consumption (validated via independent ISO 50001 energy audit); 37% decrease in annual maintenance labor hours due to predictive alerts and extended LED lifetime (>75,000 hrs L90); and 100% compliance with DIN EN 12464-1 illuminance uniformity requirements across all task areas. Real-time data revealed 22% average dimming during off-peak hours and 91% occupancy detection accuracy—even under PPE-heavy conditions. Critically, the lighting layer now serves as a foundational IoT sensing grid: luminaires feed anonymized occupancy heatmaps into the plant’s digital twin, enabling dynamic workforce allocation and workflow optimization.
Client Feedback
‘This isn’t just lighting—it’s an intelligent nervous system for our production environment,’ stated the Plant Engineering Director. ‘The industrial lighting system delivers tangible ROI through energy and labor savings, but its true value lies in enabling factory automation at a granular, human-centric level. The reliability, German certification rigor, and seamless IoT lighting integration exceeded our expectations.’ The success has since triggered rollout plans to seven additional European manufacturing sites.
